Defo water Al and not coolant? If you've checked the drainage then possibly coming in the window. Failed bonding or rusted through?

All I'm trying to convey is galvanised steel will still rust. The rate at which will depend on the base steel and quality of the galvanising.

Galvanising is a preventative measure and is only as good as the material beneath. I'm guessing the Alfas of this period didn't have the best quality steel.

I always understood that the series 3 was galvanised or at least part galvanised. Wiki states it as so but maybe someone can confirm it.

Yes, that will be a galvanised shell but it won't be immune from the dreaded tin worm! Have a good look underneath at the jacking points, sills (if possible remove sill covers to see outer sill proper ...

I guess you shouldn't rule out the thrust bearing again. New parts are sometimes faulty. Definitely sounds like that bearing from your description. Other thing it could be is a worn clutch fork vibrat ...

I always took pas belt off/ put back on by removing the pulley (3 10mm bolts). Never seemed enough adjustment on the pump bracket bolts to do it that way.
